Master Cylinder
REMOVAL & INSTALLATION procedure is for
Lincoln Aviator, Ford Explorer, Exp Sport, Exp Sport-Trac, Mercury Mountaineer 2000-2005.
The instructions with details and diagram to replace faulty master cylinder is as follows :-----
Removal & Installation
CAUTION
Brake fluid contains polyglycol ethers and polyglycols. Avoid contact with eyes. Wash hands thoroughly after handling. If brake fluid contacts eyes, flush eyes with running water for 15 minutes. Get medical attention if irritation persists. If taken internally, drink water and induce vomiting. Get medical attention immediately.
WARNING
Brake fluid is harmful to painted or plastic surfaces. If the brake fluid is spilled onto a painted or plastic surface, wash it immediately with water.
- Before servicing the vehicle, please familiarize yourself with safety procedures.
- Partially drain the brake and clutch reservoir. Drain to just below the clutch reservoir nipple.
- Remove the hose at the brake and clutch reservoir.
- Remove the clip and washer from the clutch pedal pin.
- Remove the two bolts, then disconnect the clutch master cylinder from the clutch pedal.
- Pull the clutch master cylinder forward until the line clip is accessible. Remove the clip and disconnect the line.
- Disconnect the clutch master cylinder rod from the clutch pedal arm. Remove the clutch master cylinder from the vehicle.
- Remove the reservoir line from the clutch master cylinder.
To install:
- Installation is the reverse of the removal procedure.
- Observe the following tightening torques:
Master cylinder bolts 84 inch lbs. (10 Nm). - Install new hose clamps on the reservoir line.
- Refill the brake master cylinder with the specified fluid.
- Bleed the clutch hydraulic system.
- Before servicing the vehicle, please familiarize yourself with safety procedures.
- Raise and support the vehicle.
- Using special tool 308-182, disconnect the hydraulic line from the clutch slave cylinder.
- Lower the vehicle.
- Disconnect the clutch pedal position (CPP) switch electrical connector.
- Disconnect the clutch master cylinder rod from the clutch pedal arm.
- Remove and discard the clutch master cylinder push rod bushing.
- Remove the CPP switch.
- Pinch the lock tabs and pull the clip forward.
- Rotate and snap the CPP switch from the clutch master cylinder rod.
- Remove the reservoir.
- Remove the three pushpins, four bolts, four screws and the inner fender splash shield.
- Unclip the hydraulic line-to-frame retainer.
CAUTIONBrake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, wash the surface with water immediately. - Unlock and remove the clutch master cylinder assembly.
- Twist the clutch master cylinder clockwise 45 degrees to unlock it from the support bracket.
- Remove the reservoir, the hydraulic line and the clutch master cylinder as an assembly.
- Install a new clutch master cylinder push rod bushing.

To install:
- Installation is the reverse of the removal procedure.
- Observe the following tightening torques:
Master cylinder bolts 18 inch lbs. (2.2 Nm). - Bleed the clutch hydraulic system.
