Volkswagen syncro transporter transfer box removal?

The procedure to replace transfer case box on VW transporter.

To remove the transfer box you will need to remove the offside drive shaft and release the prop shaft and take the rubber mount out. Once that is out,then remove the mount on the lower section of the box.

Unscrew speedometer drive shaft cable or remove sender connector and speedometer sender.
‒ → Drive output shaft drive flange -A- out from locking device in differential using a synthetic head hammer.
‒ The output shaft drive flange can also be pulled out with bolt M 10, .
‒ Remove gearbox carrier -B- from engine and bevel box -C-.

→ Remove the four bevel box/gearbox connecting bolts (arrows 1, two further bolts hidden).

‒ Press bevel box off gearbox (direction of arrow).

‒ Guide bevel box out between subframe and sump, when doing this ensure that the drive flange/output shaft cannot fall out.

To replace oil pump,see the details below :----

- Remove bolt.
- Pull chain sprocket off oil pump.
- Remove bolts -1- and -3- and remove oil pump.

Installing
Installation is performed in the reverse order of removal; when doing this, note the following.
Fit dowel sleeves on the upper oil sump.
Installation position of oil pump shaft/chain sprocket. Installation possible in one position only.
- Install baffle plate.
- Install oil sump →

Sump not coming OFF?

The problem noticed on Volkswagen Golf model.

There should be bolts straight up holding the pan to the block, including INSIDE the transmission bellhousing area. After that, it may be just the pan gasket/oil separator hanging up on the oil pump pickup tube- it has cross baffles and when removing it may be "glued" to the pan by the time and heat- just take the time to fo around the perimeter and loosed the pan gasket from the pan, and remove the two things separately.

Remove Volkswagen Sump oil pan?

Its all fitted held by bolts.Make sure you have removed all the bolts as sometimes you will find hidden ones especially in between the engine and gearbox. If you are happy that all the bolts have been removed you will find it's just held in place by the sealant they use. You will need to carefully lever the sump down using either a screwdriver or prise bar starting at one end and slowly moving to the other end. Once you get it started you will find it will come away quite easily.

Normally you don't need to remove the pulleys as you angle the sump down to get it pass the pulley once it's become loose.

How to remove the sump on VW Beetle?

The sump pan is fairly straight forward to remove.
Its held on by allen key bolts usually, there is no gasket , sealant is used to reseal sump to block, beware of the 2/3 allen key bolts that go up inbetween gearbox and sump dont forget them, on a ramp you could get sump down in about 45 min /1 hour, dont forget the oil pump.

The 1.6 VW engines are prone to the oil strainers blocking up in the sump causing lack of oil to the top end of the engine, if you remove the sump you can see the strainer with the guaze filter on it , i would advise you replace it with a new oil pump at the same time as they are in the same area, then change the oil and filter.

To remove oil drain plugs.
There are 2 types of drain plugs some you will just need 19mm socket and others you need a 8mm allen .

To remove the oil pan .........
Make sure you've taken out all of the 10mm bolts around the edge of the pan, especially the 3 that are hiding on the transmission side of the pan (these are easy to miss). Also make sure you have the 3 16mm bolts out of the transmission side. If you're sure you've got all the bolts out then just take a rubber mallet and beat on the pan or pry on it with a pry bar. Sometimes the sealant just sticks extra hard and makes it a pain to get the pan off..

If you look on the end of the pan closest to the transmission, if you look up at the end of the pan with a flash light you should be able to see the 3 bolts that are hiding. If you've already got all of the bolts out then the only thing to do is pry and hit it some more with the mallet. It will eventually come off. I've seen some pretty stubborn pans that take a lot of force to come off.

where is secondary air pump solenoids located?

Access the secondary air solenoid located at the top rear of the engine compartment. It has a two pin connector going to it, with a Violet wire, and a Violet and Grey wire at the connector.

The pump is located behind the front bumper on passenger side.
See the diagram below :---

Check the fuse first, if the fuse is blown, replace the fuse and restart the vehicle. If the fuse blows again, the pump is likely shorted due to the pump ingesting water. There is a new design inlet hose available for the pump to prevent this problem in the future. I have included a technical service bulletin below containing info on this part. The pump is not too hard to replace.

The 30 amp AIR fuse is located in the Secondary Air Injection fuse block (2) at the front of the passenger fender.
