The procedure is as follows :----
Exhaust Manifold
REMOVAL & INSTALLATION
1990-97 Passat Models
A4 & 1998-00 Passat Models
1.8L Engine
2.8L V6 Engine
1990-97 Passat Models
- Disconnect the Oxygen (O 2 ) sensor wiring and remove any heat shields that may be in the way.
- Remove exhaust support brackets as necessary.
- Detach the front exhaust pipe from the manifold or turbocharger.
- If equipped, remove the turbocharger.
- Remove the self-locking nuts or bolts and remove the manifold.
To install:
- Installation is the reverse of removal. Use new gaskets and self-locking nuts and tighten to 18 ft. lbs. (25 Nm).
- If the exhaust pipe is bolted to the manifold, install a new gasket and use new self-locking nuts. Tighten the nuts to 30 ft. lbs. (40 Nm).
- Check and clear any Diagnostic Trouble Codes (DTCs).
1.8L Engine
- Remove the turbocharger.
- Seal any openings in the turbo with clean shop rags to prevent debris from entering.
- Remove the exhaust manifold mounting nuts, and then remove the manifold.
- Seal openings in the cylinder head and exhaust pipe with clean shop rags to prevent debris from entering.
To install:
- Remove the shop rags from the cylinder head, install the exhaust manifold and tighten the mounting nuts to 18 ft. lbs. (25 Nm).
- Remove the shop rags from the turbo and exhaust pipe, and then install the turbo.
Right Exhaust Manifold Removal
- To remove the right side exhaust manifold:
- Disconnect the negative battery cable.
- Detach and remove the heated Oxygen (O 2 S) sensor.
- Unbolt the exhaust system from the manifold.
- Remove the heat shield.
- Remove the manifold nuts, then the manifold.
- Clean all gasket mating surfaces.
To install:
- Install the manifold using a new gasket, and tighten the mounting nuts to 18 ft. lbs. (24 Nm).
- Install the heat shield.
- Connect the exhaust system to the manifold using a new gasket.
- Install, then attach the heated O 2 S sensor.
- Connect the negative battery cable.
- Enter the radio security code.
- Start the vehicle and check for leaks.
Left Exhaust Manifold Removal
- To remove the left side exhaust manifold:
- Disconnect the negative battery cable.
- Drain the engine coolant into a sealable container.
- Detach and remove the Oxygen (O 2 S) sensor.
- Unbolt the exhaust system from the manifold.
- Unbolt, and if necessary, remove the coolant tube from the cylinder head.
- Remove the heat shield.
- Disconnect the Exhaust Gas Recirculation (EGR) tube from the rear of the manifold.
- Remove the manifold nuts, then the manifold.
- Clean all gasket mating surfaces.
To install:
- Install the manifold using a new gasket, and tighten the mounting nuts to 18 ft. lbs. (24 Nm).
- Connect the exhaust system to the manifold using a new gasket.
- Install, then attach the heated O 2 S sensor.
- Connect the EGR tube to the rear of the manifold.
- Install the heat shield.
- Attach the coolant tube to the cylinder head.
- Fill the engine with coolant.
- Connect the negative battery cable.
